Product Electrical Safety Testing
2026-09-07Electrical Safety Compliance Testing: core test scope for certifications such as CCC, CE‑LVD, UL, CB and TÜV for electrical products. It mitigates safety hazards including electric shock, fire and thermal burns to ensure safe product operation.
I. Core Electrical Safety Tests
| Test Item | Test Content | Purpose |
|---|---|---|
| Dielectric Strength Test (Hi-pot) | Apply specified high voltage between live parts and accessible parts (e.g. 1500V/3750V) | Verify insulation withstand capability and prevent breakdown |
| Insulation Resistance Test | Measure insulation resistance between live parts and enclosure (typically ≥1MΩ or 2MΩ) | Evaluate insulation performance |
| Earth Continuity / Earth Resistance Test | Resistance from earth terminal to accessible metal parts (typically ≤0.1Ω) | Ensure reliable discharge of fault current |
| Leakage Current Test | Current flowing through the human body path under normal / fault conditions | Electric shock protection |
| Input Power and Current Test | Check whether measured input power / current falls within tolerance of rated value (e.g. +10%) | Prevent overloading and overheating |
II. Temperature Rise and Thermal Safety Tests
- – Temperature Rise Test: Under full-load operation, measure temperature rise of windings, terminals, enclosure and other components to check compliance with standard limits. Temperature rise limits for winding insulation classes A/E/B/F are 60/75/90/100K respectively.
- – Glow-wire Test: Simulate ignition risk from internal fault heat sources and assess flame retardancy of non-metallic enclosures and insulating materials (graded at 850℃/750℃/650℃/550℃).
- – Needle-flame Test: Simulate ignition by small local flames and evaluate the ability to restrain flame spread after component ignition.
- – Ball Pressure Test: Assess thermal deformation resistance of plastic enclosures and insulating parts (125℃), verify structural stability under high temperatures.
III. Mechanical and Structural Safety
- – Structural Inspection: Verify component selection, creepage distance and clearances, internal wiring workmanship and overall electric-shock protection construction.
- – Stability Test: 10° tilt stability test to evaluate anti-tipping performance.
- – Mechanical Strength Test: Enclosure pendulum impact (e.g. 0.5J/0.75J/1J), drop test and suspension load test to examine resistance of enclosure against external mechanical damage.
- – Ingress Protection (IP) Test: Dust protection (IP5X/IP6X) and water protection (IPX1‑IPX8) testing to verify protection against ingress of solid foreign objects and water.
IV. Abnormal and Fault Condition Tests
- – Simulate fault conditions such as locked rotor, short circuit and overload to verify that products will not cause fire, explosion or electric shock hazards under abnormal operation.
- – Single component fault simulation: simulate component failures such as blown fuses and shorted thyristors to validate activation of overall safety protection mechanisms.
- – Note: Electrostatic discharge and surge are EMC items, often inspected together with safety tests.
V. Environmental Adaptability Tests
- – Damp Heat Test:Evaluate moisture resistance and condensation resistance of the whole unit under humid and hot conditions.
- – Thermal Cycling Test: Alternating high-low temperature cycles to simulate ambient temperature variation and expose potential defects in materials, soldering and insulation.
- – Salt Spray Corrosion and UV Ageing Test: Assess corrosion and ageing resistance for outdoor products.
